Pipe Lagging and Insulation: A Practical Guide for Plumbers, Heating Engineers, and Electricians

Pipe insulation does three jobs: it stops pipes freezing in winter, it prevents heat loss in heating systems, and it stops cold-water pipes sweating in summer. Getting the spec right — foam grade, wall thickness, bore size — matters. Too thin and condensate pipes freeze; too thick and you can't fit anything in a tight cabinet. This guide covers the main types, sizing, and where each application demands what.

Why Pipe Insulation Matters

In the UK, pipes are most at risk between November and March. Any pipework in an unheated void — loft, underfloor, outbuilding, unheated garage — is a freeze candidate. A burst pipe in a loft or under a suspended floor can cause thousands of pounds of damage. The HSE and Water Regulations both set expectations: any pipe that could freeze must be protected.

Beyond frost protection, insulation is a Building Regulations requirement for hot water pipes in certain locations. Part L (Conservation of Fuel and Power) requires primary circulation pipes, domestic hot water distribution pipes in unheated areas, and storage vessel connections to be insulated to specific standards. For a new installation or system upgrade, getting this right protects your sign-off and your client's fuel bills.

Foam Pipe Insulation (Polyethylene / Cellular Foam)

The standard domestic product is closed-cell polyethylene foam, sold in pre-slit tubes. It's cheap, quick to fit, and available in every pipe size from 10mm to 54mm bore. For most domestic applications — condensate pipe protection, loft runs, unheated spaces — it's the right product.

Key specifications:

  • Bore size — must match the outside diameter of the pipe, not the nominal size. A 15mm copper pipe has an OD of approximately 15mm. A 22mm copper pipe has an OD of 22mm. Plastic (JG Speedfit, Hep2O) 15mm pipe has an OD of 15mm — same bore insulation fits.
  • Wall thickness — standard domestic is 13mm wall. For frost protection in exposed locations, 19mm or 25mm wall is better. For condensate pipe protection, Building Regulations Approved Document L recommends at minimum 25mm wall for external runs.
  • Length — standard packs are 1m or 2m lengths. Some suppliers offer bulk packs for larger installs.

Fitting is simple: the pre-slit tube opens along its length, wraps around the pipe, and self-seals with the adhesive strip (or separate lagging tape). For bends, cut V-notches into the foam — don't try to stretch it around a tight elbow or you'll create a gap.

Glass Wool Sectional Insulation (Fibreglass Slabs)

For higher-temperature applications — heating primaries, indirect cylinder connections, boiler pipework — mineral wool or glass wool sectional insulation is used. It handles temperatures up to 230°C (check manufacturer data), which polyethylene foam does not. Glass wool is also the product of choice where fire performance matters.

Sectional glass wool comes in half-round sections that clip around the pipe. It's typically used with an outer casing (PVC or foil-faced) to protect it from damage and moisture. It is less DIY-friendly than foam but provides better performance on high-temperature primaries where foam would degrade.

Armaflex and Elastomeric Foam

For refrigeration pipework, air-conditioning lines, and cold-water pipes where condensation (sweating) is the main concern, elastomeric foam insulation (Armaflex being the dominant brand name) is specified. Unlike polyethylene foam, it has a very low vapour permeability — it stops moisture vapour from diffusing through the insulation and condensing on the pipe surface.

Armaflex is used on:

  • Air-source heat pump refrigerant lines between the outdoor unit and indoor unit
  • Cold-water pipework in warm spaces (server rooms, commercial kitchens) where condensation would cause dripping
  • Chilled water pipework
  • Air conditioning suction and liquid lines

It comes in self-adhesive tape and tube form. It must be sealed at all joints — any gap breaks the vapour barrier and allows moisture ingress, which defeats the purpose. For heat pump and refrigeration work, using standard polyethylene foam instead of elastomeric foam is a common mistake that leads to soggy insulation within a year.

Condensate Pipe Insulation — Building Regulations Requirements

Condensate pipes from gas boilers are a specific and well-known freeze risk. If a condensate pipe freezes, the boiler locks out — the most common cause of boiler breakdowns in cold snaps. Building Regulations Approved Document J and CIBSE recommendations cover this directly:

  • External condensate runs must be kept as short as possible
  • External pipe must be minimum 32mm bore (to reduce surface area to volume ratio)
  • Insulation: minimum 25mm wall closed-cell foam, continuous without gaps, joints sealed with tape
  • Where possible, route condensate inside or terminate into a soil stack rather than externally

If you're replacing a boiler where the existing condensate has a skinny external run with no lagging — or 13mm foam that's split and fallen off — do the client a favour and insulate it properly. One callout in January because the condensate has frozen will cost them more than the lagging.

Hot Water Cylinder and Storage Vessel Connections

Unvented cylinders (G3) and vented copper cylinders come factory-insulated. If you're replacing a cylinder, specify a cylinder with a high-performance foam jacket. Cylinder connection pipes — primary flow and return, secondary circulation, cold feed — should all be insulated to Part L standard: 25mm wall foam on primaries, 19mm on cold feed. On older systems this is frequently skipped; on a new install or replacement it should be standard practice.

Loft and Roof Space Pipework

Pipes in an unheated loft are at high freeze risk. The key rule: insulate pipes well, but do not insulate below them. You want heat from the house to reach the pipes from below; you want the lagging to protect them from above. If you lay thick mineral wool over the loft floor above the pipe level, you cut off that heat path and increase freeze risk.

Cold-water storage tanks in lofts must also be insulated on the sides and top. The base is left uninsulated for the same reason. Polystyrene tank jackets or purpose-made lagging kits are available for standard tank sizes.

Always measure the actual OD if in doubt — foam that's too tight won't close properly, leaving a gap at the slit.

Lagging Tape and Accessories

Lagging tape (self-adhesive PVC or foil tape) is used to seal insulation joints and bends where the foam has been cut. Don't leave joints untaped — moisture gets in, the foam gets soggy, and over time it loses most of its insulation value. On condensate pipes, taping every joint is essential. Saddle clips or cable ties hold foam in place on long runs.

Solar Thermal and Heat Pump Pipe Runs

For solar thermal systems, collector pipes carry fluid at temperatures up to 200°C in stagnation — standard polyethylene foam is unsuitable. Use mineral wool or high-temperature elastomeric insulation rated for the temperature. For air-source heat pump refrigerant lines, use Armaflex or equivalent closed-cell elastomeric foam. Both require careful sealing at all terminations.

Winter Prep — Annual Checklist

If you do service calls in autumn, pipe insulation is worth checking:

  • Condensate pipe: insulated? Foam intact, or split and fallen off?
  • Loft cold water pipes: lagging continuous and in good condition?
  • Recent pipework additions: has the installer lagged the loft section?
  • Outdoor tap supply: insulated and isolated before the freeze?
  • Unheated outbuildings: any water supply to a garage, garden workshop, or annexe?

A few metres of foam and thirty minutes on a service visit prevents a burst pipe claim, an unhappy customer, and a midnight callout in January.
